Commercial Manufacturing Methods

When a designer moves from a single bench-made prototype to a product that must be made in thousands, the way it is shaped changes completely. A craftsperson can saw, file and glue one chair by hand, but a furniture company making twenty thousand identical chairs reaches instead for injection moulding, press forming, casting and robot-fed assembly lines. These commercial methods take the same plastics, metals and woods you meet on the workshop bench and turn them into finished parts quickly, repeatably and at low unit cost.

This note explains the main families of commercial manufacturing the 0445 Materials option asks you to know: forming processes such as injection moulding, steam bending and press forming; casting processes such as resin, sand and die casting; the jigs and fixtures that keep parts accurate; automation and robotics; and the heat treatments that change how metals behave. Each is set against a concrete product so you can see why a manufacturer would choose it over the alternatives.

On the workshop bench you remove material to reach a shape: you saw a plank to length, file a metal edge square, drill a hole. That is fine for one object, but it is slow and every piece comes out slightly different. Commercial manufacture works the other way round. Instead of cutting a shape out of stock, most commercial processes force a material to take the shape of a mould or tool. The expensive part is making that mould or tool once; after that, each copy is fast and almost identical. This is why commercial methods only make sense above a certain quantity: the tooling cost has to be spread across enough products for the saving on each one to pay it back.
