Foam Materials

Foam materials are what graphic and product designers reach for when they need lightweight bulk: a rigid panel that is thick but barely weighs anything, or a block that can be carved into a smooth three-dimensional model in minutes. An exhibition sign mounted on foamboard, a presentation panel on an easel, a sculpted concept model of a new shampoo bottle, and the moulded packaging that cradles a television are all foam in action. Foam turns a small amount of solid polymer into a large, light, useful volume by trapping air inside it.

This note covers the graphic-products foam objectives: how foams are classified into open-cell and closed-cell, rigid and flexible; the stock forms (sheet, board, block) they are bought in; the properties of lightness, rigidity and easy shaping that make them useful; their environmental impact, which is the weak point of most foams; and the two named materials, foamboard and Styrofoam, with the modelling, mounting and packaging jobs each one does best.

A foam is a solid that has had a gas blown through it so that the finished material is mostly air trapped inside a network of thin walls. Because air weighs almost nothing, a foam can be very thick yet astonishingly light. That single fact, plenty of volume for very little mass, is why designers love foam for big panels, thick models and protective packaging. The same trapped air also makes foam a good insulator and a good cushion, since the pockets slow heat and absorb shock. The trade-off is that foam is weak compared with the solid version of the same polymer: you can dent it with a fingernail, so it suits display and protection rather than load-bearing.
